How hard would it be to change the case on a Trinity RGH that has a demon chip?

Not hard at all.

You can still buy Shells for them, it'll just require you to take apart the Xbox.

Im not the one that made it I bought it but gow would I get the switch off the back safely it is going through the USB
I mean, realistically, if you have a soldering iron in the house that would be an extremely easy point to just solder back on.

Otherwise, all you'd have to do is find a way to bend the casing back enough for you to just push the switch through the USB opening.

I dont want to make another thread about this so do you know what kind of HDD I would need to beable to have an internal 1 tb or bigger and still have it work on the retail side also?

HDDHACKR v1.40 Build 20130303 : format your WD Drive into FATX
Modfreakz and Schtrom released a few day ago a new build of HDDHACKR now in version v1.40. This MS DOS tool allow you to format a regular WD 2.5″ HDD into the xbox format (FATX), then you just have to put in a xbox hdd case and use it as a genuine xbox 360 HDD.

How to use

HddHacker supports two flashing modes, Auto and Manual. Typing HddHackr at a DOS prompt
will start auto mode. In auto mode all hard drives will be detected automatically.
In manual mode you can enter all the parameters used for flashing by hand.

The following help screen is displayed if you start HddHacker with a wrong number of
arguments:

HDDHACKR [C|D|F|R] [PORT] [DRIVE POS] [SECTOR FILE] [RESTORE FILE]
C: Create Partitions 0/2/3
D: Dump sector 16-22 from XBOX360 HDD to file
F: Flash Western Digital firmware
R: Restore Western Digital firmware
PORT: Port to send command to e.g. 09F0
DRIVE POS: A0 for Master, B0 for Slave
SECTOR FILE: Sector dump file e.g. HDDSS.BIN
RESTORE FILE: Firmware restore file e.g. UNDO.BIN

Example for create, dump, flash and restore:

Actually, you might not even need to use HDDHackr.

I know on the RGH Side, as long as it's formatted to FAT32, then it can be used up to 2TB.
However, I'm not 100% sure if that's the same case on Retail.

Makes you wonder why there even is a separate GND wire...
I know I could probably find this online but does any drive work for the RGH side?
Any 2.5" drive will work on the RGH side. If you want everything in one place, get an external one. Internal retail drives are limited to 500GB.
